Drill bits work pretty well for me.:make_fac:

If you want to cut a square or rectanglular hole then the dremmel or cut off tools work quite well.

I suppose the dremmel tool will work just as well for cutting plastic, although it may melt a bit since the friction creates alot of heat.

For non-round holes in plastic (ABS) what you need is a jigsaw like that in this pic:

Of course, after cutting the hole you'll have to use sandpaper to smooth the edges.

For round holes i use various stepping drill bits and for square holes i have had good results using a combination of a dremel tool and handfiles. That is of course when working with metal. I haven't really done much in plastic.

Edit: A hole saw is a great way to cut large holes - though i prefer a punch as i think they give the best results. But yeah a hole saw is great.

I do the exact same thing except the plastic. A small edge comes up since it's so hot I think, but it's nothing that can't be smoothly removed with a exacto knife. Of course it's not going to be exactly perfect, but that's why you make it a very very very little bit smaller than you need it and then use a hand file to clean it up. I use jewelry files because they're small and work really cleanly, as well as come in a variety of shapes.

Well, mine is a Black and Decker version. I dunno if you have Black and Decker in the US, but in the UK they're pretty much the biggest and best tool company. I've lost the collet now, so until I find it or buy a new one, no cutting for me:(

Did you know that DeWalt is actually the Black and Decker Pro range.

They changed the name since B&D is associated more with diy than professional work.

edit::

and also that Bosch own Dremmel...

that means I can get dremmel spares through work for next to nothing:buttrock:
